Is the measurement for the shims based upon the drive pinion and the case? Could that be why the space is off a bit.

are any of the pinion shims a crush fit type deal? is everything for the pinion seated right?
have you ever set up a diff before doug? seems like kind of a black art.and from what I heard each one is going to be a little different. not too sure if it is depending on the different cases or on the gear set.
Ive always thought a fwd suby drivetrain would make a great donor for some sort of mid engine setup. anyone know if it is possible to set up a front LSD in a fwd trans?

Don't see why you couldn't use a front LSD from a FWD car. There was a sports car that never made it past the prototype stage a few years ago that was to use 2.5 and 2.0 turbo Subaru engines in the middle, the OSCA 2500GT. However, there'd be no point other than to be different and it would likely get stuck all the time and break traction too much which is scary.

Lash adjustment on the diff always intimidated me. Guess I'll have to get over it at some point, however my fear of the meatus expander will always exist.

Just reading these posts make me think it is the lash adjustments. And as I didnt know about lash adjustments, I didnt take them into account.

The one thing I did not swap was the front axel set up, so maybe if I swapped that out as well, then it would work.

Or I can just fuck with it some more.

Had problems with the lock pin for the front bearing in the pinion gear shaft, source of most of the problems. solved that

Then I had a lash problem. One of the three shims was .004 off. Replace with original shims (.034 vs .030) and am about to attempt the final bolt down (of what? 7?)

If this works (cross your fingers kids), then I have to attempt to get the rear diff on, which is just as frustrating.

Its back together. THAT took a LOOOOOOOONNNNNNGGGGGG time. But only because I had to figure out the tricks of assembly. Next time (cause there is always a next time) will be about 3 hours versus 10. Ouch.

I don't see why everyone is getting so worked up, if Doug want's a RWD subie, let him do it. I drove a FWD subie for about 9 years. It worked just fine

As for your tranny/diff issues. The shims for the pinion shaft set backlash. If you swap cases and/or gear sets, you "should" check backlash on the front diff.

Yes, you should have shims on the diff side as well.
