Okay, so I posted a while back about this issue, and had wagered that the
problem was in the master cylinder. I bought a remanufactured unit,
installed and the problem is exactly the same. Here are the symptoms:
Symptoms:
When pushing on the pedal, it's mushy and goes -way- down before engaging
the brakes noticably.
Sometimes I hear a grinding from the left front wheel, but often not.
If I 'double pump" the brake pedal, I get a nice firm pedal and the car
feels better when stopping.
What I have done:
Replaced the master cylinder with remanufactured one, bench bled until NO
BUBBELS. Bled the entire system with new brake fluid. I cannot find any
places that bubble could be hiding.
What now?
Could there be air pockets at the top of the ABS pulsator module?
I found a "splitter" that is mounted above the left front wheel well near
hood-level. Could there be air in there?
The pads don't look low. There's about 1/4" of pad left on each, but
maybe they are. Do these cars use riveted pad material or adhesive type
pad material? (riveted-type material clearly having less useful pad wear)
I'm at wit's end. What should I do next? =)

What I would do is find someone or some place that could bleed the
system with a vacuum some of these systems are a little hard to bleed.
If the problem still exists it has to be a part but trouble shooting
things like can be difficult and expensive if you don't get the right
part the first time. With the grinding noise could you have a caliper
that is sticking and possibly getting the fluid hot?

ONE OTHER THING THAT YOU MIGHT CHECK IS THE SLIDE BOLT HOLES. I HAD THAT
HAPPEN TO MY HONDA CIVIC WHEN I HAD IT. ITS PROBABLLY NOT THE PROBLEM BUT
YOU MIGHT ALSO CHECK THE BOLTS THEM SELVES FOR WEAR. BREAKS HANDLE EXTREME
TEMPRATURES AND CAN CAUSE THINGS TO WARP UNDER HEAVY USE.

Chris,
there is a sequence for bleeding the brakes:
it goes this way: first bleed the primary bleeder on the ABS unit - then the secondary bleeder on the ABS unit - then the right front wheel - then the left rear wheel - then the front left wheel - then the right rear wheel.

PS to find the primary bleeder on the ABS unit, look where all the pipes connect into the unit, looking at this from a front angle you will see 2 bleeders, left is secondary / right is primary.)

You've got air in the system some place.
How are you bleeding your brakes? There is a certain procedure...or order....plus if you have a stubborn air pocket......you need to really get on the brakes and pump them......you'll have to do this several times. I'm not really sure about how to bleed the ABS, someone else may be able to steer you in the right direction.
Let us know how you are bleeding the brakes.

How are you bleeding your brakes? The pads don't look low. There's about 1/4" of pad left on each, but
maybe they are. Do these cars use riveted pad material or adhesive type
pad material? (riveted-type material clearly having less useful pad wear)
I'm at wit's end. What should I do next? =)

1993 Legacy Mushy Brakes #2
Removed old master cyl. Bench bled new unit until there was NO air.
Installed the Master cyl, undoubtedly got some air in the lines during
installation.
Bleed (with friend on the brake) , unsure of order now, but I followed
someone's order from a previous e-mail, I think it was front left, then
right rear, then front right, then left rear. I forget now.
ANyhoo, I got some -teeny- air bubbles from bleeding in the right rear,
but nowhere else. And nothing of any great amount, either. I used nearly
a whole bottle (one of the -big- ones, about 1' high) of Valvoline Dot4
fluid.
Then I called it done. I'm going to check the ABS unit, and see how to
bleed it. I'm just stumped. I've bled many cars in my life, and this is
the only one to ever give me a problem. And on the others, I never paid
ANY attention to order, and always came up with a firm pedal. Now, when I
do it according to the book, I can't get it right. =)
I laugh at my own stupidity. =)

I would look into the ABS! I would see if you could find a hand held
vacuum pump (very handy, brakes is not the only thing you will use it
for). $.02
