I just went through a clutch and flywheel experience that was
enlightning. I replaced the clutch and resurfaced the flywheel. After
this was done it seemed that I had to push the pedal closer to the
floor to disengage the clutch and even then it seemed like the
transmission was fighting the syncros when I shifted. This was the
case as 2nd gear syncro went away after about 4k miles. I did some
checking and found that Subaru does not recommend resurfacing
flywheels. I thought sure they would like to sell new ones. But on
checking things I found something interesting, the t/o bearing travel
is dependent on the master cyl and slave cyl. and there is only so
much travel available and when the flywheel was resurfaced it moved
the clutch assy."forward" out of the range of adjustment making it
harder to disengage the clutch. The only fix was a new flywheel so I
went with a new light chro-moly unit and now the thing works
properly. At the same time I installed
the STI linkage and a short throw shifter plus the STI transmission
mount, all this really improved matters and was worth it. I did some
figuring and found that it looked like if 1mm was removed from the
flywheel this would be about 3mm travel at the top of the clutch fork
and could be about 15mm at the pedal.
